I've made a flash drive casing. It was pretty straightforward, the main component being a somewhat flattened brass pipe etched, ornaments etc. I have made wooden plugs for each end. But how do you make the plugs for the connector (and cap) side? I understand it can be made the same way, drilling and dremelling out the square hole, but seems like a lot of work. Eventually, I used modeler's putty which was painted black. Any ideas?

You could try taking a female USB connector apart and using the metal socket and build the end plug around it. You could use the modeler's putty to cement it into place.
